Drywall callbacks: cracks and fasteners

Most drywall callbacks are fastener pops, cracks at openings and inside corners, and joint ridging that show after paint. They look like finish failures. They are usually hang, framing, moisture, or a missing control joint. ASTM C840 and GA-216 are the application documents. GA-214 tells you what the finish was supposed to look like before occupancy lighting found the defect. A listed UL wall can still photograph a fastener that missed the stud.

This page is for PMs and supers who have to decide repair vs argument. Residential production lives on wood shrinkage and nail pops. Commercial wall-and-ceiling lives on missed steel, oil-canning, and Level 4 in critical light. Patch technique without cause is a second callback.

Fastener pops and photographs

Overdriven / punched paper. The head tore the face paper. Compound has nothing to key to. It photographs immediately in raking light and pops later. Depth-sensitive guns exist for this — how to hang drywall. Repair is a fastener into sound paper or a new fastener nearby, then finish to the specified level. Mud over torn paper is a delay, not a fix.

Missed framing. The screw is in gypsum core only. It holds until the wall is bumped or the wood moves. Commercial Type S into 25-ga that walked off the flange is the same defect. Inspect from the back or with a magnet and a tape on stud layout before you argue “settling.”

Wood shrinkage (residential). Green lumber dries after the tape is on. The board stays; the fastener appears to pop. That is a framing-moisture problem as much as a hang problem — winter hanging. Prevention: dry framing, hang when the building is closed in, do not glue the board rigid across wide flat grain where mill notes say to float or joint. Repair after the lumber has moved, not the week the heat kicked on.

Wrong class. Type W into light-gauge steel strips or walks. Type S into wood may hold; it is still the wrong recommendation for a production wood wall. See fastener class language on this site; match ASTM C1002 / C954 to the substrate.

Steel oil-canning (commercial). Under-gauged studs for the height deflect when doors slam or HVAC cycles. Fasteners telegraph. That is a steel stud limiting-height miss, not a taper who “used too little mud.”

Fastener spacing on rated walls is the listing. A pop pattern that matches 16-inch centers on a design that wanted 12 is an inspection defect you should have caught at hang — inspection and punch.

Cracks that are not “settling”

Door and window corners. A gypsum joint that lands in the corner of an opening concentrates stress. Application practice is to keep joints away from those corners or put a control joint there. Repair without moving the joint is a hairline that returns.

Missing control joints. Long walls and ceilings move. GA-216 / C840 require joints at stated conditions when the drawings are silent. A corridor crack at 40 feet is often a joint nobody bid — drywall control joints. Caulk and paint are not a control joint.

Inside corners nailed rigid to both planes. When framing moves independently (ceiling vs wall, or two walls on different members), a hard-tied corner cracks. Floating interior angles are a hang detail, not a texture cover.

Butt joints and ridging. End joints without back-blocking, stacked on one stud, or finished in wild humidity, ridge when the core takes on then loses moisture. Ridging after the first HVAC season is a moisture-and-joint problem. Production ATF does not excuse a starved butt.

Dissimilar substrates. Gypsum to concrete, gypsum to CMU, gypsum to an unmoved steel beam: the joint wants a specified control or expansion detail. Taping across it as if it were two tapered edges is a callback.

Wrong board. 1/2-inch regular on 24-inch ceiling framing sags; the “crack” is a plane change. Use ceiling board or 5/8 as the span requires — choosing drywall type.

Cause before compound

Walk the defect with a light and a stud finder before the taper opens a box:

  1. Is the fastener in framing? Overdriven? Wrong class?
  2. Is there a joint in an opening corner or a missing control joint on a long plane?
  3. Was the building wet, open, or blast-heated when finished?
  4. Is the stud under-gauged or rolled?
  5. Is the finish level below what the lighting requires?

Repair the cause (add a fastener, float a corner, install a control joint the design professional accepts, replace sagged ceiling board). Then finish to the specified level. Do not invent a rate here; count the trips.

Commercial W&C vs residential

Commercial wall-and-ceiling. Callbacks cluster on feature walls in critical light, rated corridors with wrong fastener spacing, RC walls that got shorted, and heads that were never sealed. GC punch photos become warranty items. Document hang inspection on rated work. A “pop” on 20-ga at 14 feet is often deflection, not mud.

Residential production. Nail pops after the first winter are the classic. Texture hides minor photographs that a smooth commercial Level 4 will not. Do not treat a custom smooth great room like a sprayed production house — and do not tell a production builder that every pop is “normal settling” when the hang missed the stud.

FAQ

Should we glue every sheet to stop pops?

Adhesive plus fasteners is a specified system with its own spacing. It is not a blanket cure, and it can fight wood movement if you glue where the mill says to float. Follow C840 / GA-216 and the mill, not a jobsite rumor.

Is mesh tape better against cracks?

Mesh wants a setting-type first coat and still stretches. Paper in compression/shear is the production joint. Cracks from missing control joints are not a tape-brand problem.

Who pays after occupancy?

Hang defects and missed joints are the sub. Lumber moisture and structural movement are a conversation with the GC and the framer. Write the cause. Do not eat framing movement as “drywall warranty” without looking.
